HVAC Breakdowns Due to Noisy Temperature Readings Plagued Our Facility Nightly
The Hidden Cost of Noisy Temperature Readings in Our HVAC System
Every night, our facility’s HVAC system seemed to develop a mind of its own. The temperature control loop would oscillate, causing the chillers to cycle erratically and the fans to hunt for setpoint. As a result, we faced $4,800 in emergency repairs and energy penalties each month. Moreover, the worst part was that the control panel displayed stable readings, so our technicians could not identify the root cause. Consequently, we replaced actuators and sensors at random, only to see the problem return the next night.
What SCADA Didn’t Tell Us About Our HVAC Temperature Signals
Our SCADA system logged every temperature point, yet it never revealed the true issue. Specifically, the thermocouples were outputting millivolt-level signals, which are extremely vulnerable to electromagnetic interference (EMI) from nearby variable frequency drives, transformers, and even fluorescent lighting. Furthermore, this noise was filtered by the display, so the readings appeared steady. However, the control loop received a corrupted signal, resulting in poor regulatory response. Indeed, the physics of thermocouples, as explained in [Control Engineering’s guide on EMI](https://www.controleng.com), shows that unshielded low-level signals can be easily contaminated.
How DR4401 Solved Our Noisy Temperature Signal Problem
To address this, we installed FandeSensor’s DR4401 4-20mA temperature transmitter directly in the sensor head. This thermocouple transmitter converts the millivolt signal into a robust 4-20mA output, which is far less susceptible to EMI. Additionally, the same unit functions as an RTD transmitter, accepting both RTD and thermocouple inputs, making it a versatile replacement for our legacy sensors. Furthermore, its configurable range ensures precise scaling, and the sensor break detection provides failsafe operation during faults. In addition, the transmitter offers both DIN rail and head mount options, so we could retrofit it without major modifications. Consequently, the clean 4-20mA signal reached our PLC without noise, allowing the PID loop to function as intended.
$6,000 Monthly Savings and a 12% Efficiency Gain
After implementing the DR4401 4-20mA temperature transmitter across our HVAC system, our batch success rate improved from 85% to 97%. Therefore, we eliminated $6,000 in monthly rework and raw material waste. Moreover, the high accuracy and stability of the transmitter enabled tighter temperature control, resulting in a 12% increase in overall process efficiency. Furthermore, the reduction in downtime meant fewer after-hours emergency calls, which saved our maintenance team countless hours of frustration.
